I've mentioned in the poll I just made that Lotor's sister could emerge from any of the following circumstances, but do not know which would be best.

Since you asked for opinions, here's what I would suggest if you're going to write a story featuring a sister of Lotor's. They mention in the show that he has nephews, so a sister that's married and has children fits in nicely with canon.
The other options all set off alarms for Mary Sue to varying degrees, although I'd say that of those, the "evil & returns home after evil conquests" and "Both Princes (I assume you meant "princess"?) of Doom & Lotor's mother's planet & resides on the Mother's planet" are the least cliched and common. Zarkon doesn't strike me as irresponsible enough to leave semi-legit heirs hanging around as a loose end that could potentially overthrow him, and if he did banish one of his progeny, it'd take one hell of a circumstance for him to welcome her back. I definately agree with Cheezey here. The last thing you want to do is create a Mary Sue, because then you'll put effort into making a character that you like... but others might not be so appreciative. And in the end that really isn't fun for either party.
Believe me, I've been there. So married with children sounds like the best option, since: A) Lotor canonly has nephews, at Cheezey said B) It leaves out sone of the biggest Mary Sue alerts-- her falling in love with a popular canon character. It is certainly possible that Zarkon could've sired other children given his age, but given that he calls Lotor his "only son" that implies that he doesn't recognize any others (male children, at least) as legal heirs. It could be he had others that aren't around anymore (died as children or in battle) however.

First off, I agree that the Lotor's sister being married off planet it the best way to go. After all, the Empire that was established in the comics shows several families, where the show only focused really on Zarkon's side of the Empire. So it is plausible that he coudl have had other children, as that is an unexplored area.
Secondly, I'm getting a little confused on the use of Zarkon having nephews to justify the reasoning for letting Lotor have a sister. The fact that Zarkon had nephews would indicate that HE had a brother or sister or that they came from Lotor's mother's side of the family (which would back up the fact that Lotor's mother is human). Any children that Lotor's sister would have would be Zarkon's grandchildren, and they would be Lotor's nieces and newphews. So, I think the Lotor's sister being married would be the best way to go in terms of falling into the established story line, but using Zarkon's nephews to justify it seemed a little out of place to me. Edit: Ok, I may have gotten some words mixed up somewhere in the previous posts. I was under the impression that it was stated that Zarkon was the one with the nephews, not Lotor. Hence why that arguement seemed to not make sense to me. ~KBL~ I prefer the weapon that you only need to fire once. Before I noticed everyone's input on here, I had already written episode 73. The only thing is I went with the Long lost twin sister approach, due to the fact it was easier to keep it canon.
Episode 73; Entitled; The Arrival Of Princess Iris; Princess Of Planet Aden Okay, I got some ideas & names from fanfics, but feel it would fit pretty well in the plot. The episode begins on a planet called Aden, which is unknown to the Voltron series. The ruler; Princess Iris is having horrible dreams about the day King Zarkon had invaded her planet; causing destruction, enslaving/murdering of many innocents, capturing her mother & twin brother whom she'd never known, & leading to the death of her father three years later. Planet Aden has taken forever to replenish, but been able to spend the last 2 decades building it back like it was, plus getting new spaceships. Now that the Adenian people as well as the rest of the people in the Golden quadrant can travel the galaxy, Princess Iris seeks to search for her luved ones whom she'd never known. Princess Iris winds up on Planet Arus after being told by her uncle about how her father was friends with King Alfor when he was very young. She & them are unaware of Alfor's death, cuz they're located way on the other end of the galaxy, plus they had no way off their planet. Upon her arrival on Planet Arus, she encounters Princess Allura whom befriends her from the moment they meet. However, she hasn't won the approval of the Voltron force, due to her look-alike resemblance to Prince Lotor. Princess Allura has pretty much overlooked that she looks very much like Lotor & wishes to assist Iris in her quest. Not only does Planet Arus know about Princess Iris, but so does Haggar's blue kitty who sends word back to Planet Doom. King Zarkon & Haggar seem to recognize her from long ago & intend to have her captured while Lotor is on a mission on Planet Pollux. However, Sven informs the Castle Of Lions about a weapons base Lotor & Cossack have been using the people of Pollux as slaves to build, so he could destroy both Pollux & Planet Arus. The Voltron force ventures off to Pollux to destroy the weapons base & rescue the slaves. Princess Iris goes along to assist, but also for her own reasons as well. Zarkon & Haggar aren't too happy, cuz they're afraid of Lotor encountering his twin. On Planet Pollux, Lotor & Cossack are both boasting about their plans to conquer as well as negotiating with both Prince Bandor & Sven about handing over Romelle, so he could spare Pollux. The lions however arrive on Pollux in attempts to destroy the weapons base, but figure out the weapons are even too strong for Voltron. Princess Iris is headed over to the Polluxian Castle where Lotor has Doom guards swarming everywhere inside & holding people hostage. Princess Iris makes her way into the castle & rescues both Sven & Romelle from Lotor's robots. Sven is being held at Lotor's swordpoint until Iris successfully uses her sword to knock Lotor's out of his hand. This is when Iris & Lotor shockingly encounter each other for the first time. The Voltron force go inside the weapons base as an ateempt to disarm it, so they could destroy it, but are captured by Cossack & his Doom robots. Zarkon & Haggar arrive to find Lotor cornered & seizes everyone at the Castle.
